Brufen Production Project: Digital Twin & Advanced Automation

1. System Architecture & CommunicationThe core of the project is the Siemens S7-1200 PLC, which manages the industrial logic. It centralizes data from sensors (ultrasonic levels, proximity) and drives actuators (pumps, motors) via a Variable Frequency Drive (VFD). The PROFINET network ensures a deterministic link between the PLC and the HMI, providing the real-time responsiveness required by pharmaceutical standards.

2. 3D Simulation with Factory I/OIntegrating Factory I/O transforms this project into a true Digital Twin.

  • Virtual Plant: The 3D scene physically simulates conveyors, presence sensors, and bottling arms.

  • S7-PLCSIM Driver: Communication between TIA Portal and Factory I/O allows for real-time code testing without physical hardware. PLC inputs (%I) and outputs (%Q) are directly linked to 3D objects, allowing you to validate bottle indexing and mechanical timing before actual production.

3. Programming Logic (TIA Portal)The software follows a modular structure for easy maintenance:

  • GRAFCET (SFC): Manages transitions between Dosing, Mixing, and Conditioning phases.

  • Dosing & Mixing: SCL language is used for precise flow calculations. The VFD adjusts mixer speed to guarantee Brufen homogeneity without aeration.

  • Synchronization: The logic ensures the Factory I/O conveyor stops precisely under the filling nozzle using bottle detection sensors.

4. Advanced HMI & SupervisionThe HMI acts as a professional SCADA interface:

  • Dynamic Animation: Visualization of liquid flow in pipes and tank levels synchronized with the 3D simulation.

  • Main Dashboard: Start/Stop/Reset buttons and color-coded status indicators (Run, Fault, Warning).

  • Diagnostics: A dedicated screen displays the status of Factory I/O sensors to reduce Mean Time to Repair (MTTR).

5. AI Integration & Industry 4.0AI is simulated through data analysis algorithms:

  • Predictive Maintenance: The PLC monitors actuator reaction times in Factory I/O. If a 10% drift is detected, a "Maintenance Required" alert is generated.

  • Smart Quality Control: Automatic rejection of incorrectly filled bottles and self-calibration of dosing times based on cycle history.

  • OEE Analytics: Real-time calculation of Overall Equipment Effectiveness displayed via trend graphs.

6. Validation and SafetySafety is built on hardware interlocks and software E-stops. Using TIA Portal, the HMI, and Factory I/O together provides a complete validation platform, ensuring an autonomous, traceable, and intelligent system that meets modern pharmaceutical manufacturing requirements.
